Another problem I'm having is that data is merged successfully and apparently flattened ok, but when I view the pdf, the values are missing. These are files between 2mb and 30mb.
Any ideas?

No, that didn't help. One th edesighners we work with says that teh values are there but are off teh right hand side of teh page as if flattening the fields used the base co-ordinates as teh right hand margin rather than the left.
any other ideas?
